I'm gonna have to replace the axle tube on my hp dana 44 , what kind of metal do I need to get? I called a metal shop and they said they couldn't recommend anything because of liability purposes!!! What size do you think? And I know its coming but no I'm not gonna trash the front end!!!

Sorry I meant to say retube but my phone spellchecked it. It was given to me by a buddy it is out of a 76 f150 it isn't under my jeep yet so that's why it's not on my profile...... I am in the process of doing a 9 inch HP44 combo!!! But anyways I dong even know where to begin to ask for when I go to get the material I have absolutely no experience retubing axles but If I don't do it I will never learn !!!! Ya know

Measure the OD, Measure the ID. Subtract ID from OD and divide in half to get wall thickness.

Tell metal shop you want OD number you got in a Steel DOM tubing with the wall thickness number you got.

It will look something like this- 3" x .250 wall DOM 1018, or similar.

3" .250 wall has a 2.5" hole in it.

Thanks I'm glad somebody knew how to do that because I couldn't find anybody to tell me!!! Nobody around here where I live really does anything like that they just buy there stuff bolt in ready!!! I kinda like to do stuff myself, I get s sense of accomplishment out of it and I learn new stuff !!! Anyways thanks and have a merry Christmas !!!!
 
a few more things you need to think about besides the tube choice.

The F150 axle is wider than your TJ. If your retubing now is the time to get it down to a manageable width. What knuckles will you use? what inner shafts will you use? how will you do your spring / shock set up? what about steering and brakes?

I'm gonna leave it the width of the f 150 because I dong want to have to deal with custom shafts and I don't wanna have to retube the rear to, also I want my jeep to have a wider stance. I am using all the stock knocked and stuff that are already on it. I like the better stability of the wider stance because mine is a little top-heavy right now and I dont want to sacrifice lift height for stability or vice versa . There is a guy that drives around town here that has done this exact same swap but in a YJ and it's not to much wider, Its just right in my opinion but that's just me
 
i had same combo full width on a 97 tj. you will have problems with the pumpkin on the front axle being offset more to the left. it will want to contact the trackbar mount, steerning gearbox, and pitman arm.
drag link will possibly hit diff cover with flex. tierod will possibly rub diff cover when turned lock to lock.
i had about 4 inches of lift. if you have more lift, and want to use longer bump stops it might work better.
i persoanlly had all kinds of issues. narrowing the axle will bring the pumpkin more inline with the origional d30 diff location, this will help. ford 9" axles were made in so many possible widths one can be found that is close to the width you want. adjust its width with rim offset or wheel spacers.

Yep they are 2.75"x.5" tubes,my '75 1/2 ton HP44 has 2.75"x.5" tubes.There are some with 1/4" tubes but are rare,mostly found under EB's but the F100/F150/F250 HP44's got 1/2" tubes.

the 76 f150 will have 3"x.500" tubes.
no F100/150 came with a 3" tube

1973 big change was to the larger 5-297 u-joint. It still came with ball joints, 2 3/4" axle tubes with ½" thick walls and the Panhard bar was attached with a separate bracket. The axle stayed this way thru 1975 on all F100's & F150's. The 1973 model year also saw the release of the 3.73 and 3.50 gear set in June.

In 1976 the axles coil mounting cast brackets were slightly changed. The front passenger's side was made with the Panhard bar attachment cast in to it. Additionally 1976 was the first year Ford offered disk brakes as a standard option, although several late 75's have been rumored to have disks. This axle stayed the same for 1977 for the F100 and F150. The 1976-year also saw the release of the 3.00 gear set in December.

In 1977.5 Ford's new F250 axle now started to appear. Previously, the F250 ran a standard rotation closed knuckle axle (see reference pictures below.) This axle for the F250 44RS is slightly different than the F100 & F150 offered in 1977. The F250 is a little wider than the F100 & F150, for the wider 8 wheel bolt hub. The F250 also has 3" wide axle tubes with ½" thick tube walls, and the axle has many different small changes from the F100 & F150 to include larger brakes. This axle stayed this way until it changed to the Twin Traction Beam (TTB) IFS system of the 1980 model year.
