Dana 35 Pinion Diagnosis Needed

Hello Ladies & Gents,

I've had myself a problem recently. (I'm learning, so please don't berate me for my mistake. I know I messed up.)

When replacing a yoke & pinion seal on my rear axle, I screwed up/ordered the wrong seal, resulting in the oil leaking out of my diff while driving. What ended up happening, as can be seen from the pictures, is the outer bearing and race heated up extensively, scoring the pinion shaft.

My question is, is the pinion reusable, or am I better off getting a new ring & pinion? (This time to be installed by a shop).

I now know differentials are a total pain in the arse, and are a matter of exact precision, requiring tools I do not have.

Thank you in advance for any advice from those much more educated than me in the world of differentials.

p.s. Would I be better off just getting a whole new axle? I am very tempted at this point.

Time for an 8.8 swap.

It's cheaper and easier than setting up new gears in the D35.

I would get a new gear set. Gears are easy t setup in a D35. Carrier shims go outside the diff bearing cups so you don't have to pull bearings to change backlash/preload. Crush tube makes it easy to set pinion preload. Keep track of the original inner pinion shims. It's a good ball park for setting up new gears. Actually Ford 8.8 sets up exact same way.
I definitely wouldn't reuse that pinion.

I suspect the R&P gears were deflecting too.
did the race spin in the housing? If so, the housing is likely toast too...
You definitely need a new pinon. Might as well do the ring too. Start with your current shim setup but don't be surprised if you pull it out a dozen times to get it right.
I went with Motive. My final shims were quite different than original, but the initial measurement helped me get it right.
Find an 8.8 with the gears you need already installed at the junkyard. Install yourself or pay a shop to install the axle. Itll be cheaper than paying them to set up gears in the crappy D35

This. Investing in brake shoes for a D35 is iffy, but once you get to gears and perhaps a housing it's time to toss it in the garbage.
