2005 Grand Cherokee: Blend air door problem

I recently replaced my blend door actuator due to ratcheting sounds from inside the passenger side dash area, which turned out to be the small plastic sprockets slipping on each other. These sprockets drive the blend door open and closed. I opened the old actuator and discovered it was damaged inside so I replaced it. After it was replaced the ratcheting stopped...for 2 days. However, today the sound came back. Does anyone know if I purchased a faulty actuator or is there a deeper problem that is causing the actuator to fail? Any help is greatly appreciated.

If that is your problem, I am running another manufacturing batch of the black small part

Those plastic sprockets are actually intact and in really good condition it currently is working properly at the moment but seems to go in-and-out of proper operation. From what I can tell the actuator itself does not know when to stop running which then causes one of the gears inside the actuator to break because the recirc blend door is shut but the sprocket that drives it puts too much torque on 1 of the small gears in the actuator and it snaps
