Strange light wiring problem

So I have an LED light bar that is working great. I just installed another one of the same brand only much larger. I used the same wiring kit as well. As nearly as I can tell, everything is the same. But here is the weird part.

1) made "Y" connector for ignition switched hot to switches from scotch lock on blue/white I believe
2) ground on switch is good
3) switched power at switch goes to relay

Original light bar works flawlessly

New light bar will illuminate if and only if the switch is on and then you turn key to run
If you switch the new light bar off then it goes off and flipping the switch will never turn the bar on until you do the step above
Original light bar works flawlessly

In troubleshooting, I pulled the relay ground under the hood. With ignition in run, grounding the relay will illuminate he new light bar. Repeatedly it works. Attach the ground and try the switch again and it functions as above.

Switch? Wiring? I have traced it all out so many times I am crazy.

Any ideas other than replace switch and relay? Because they work with intermittent ground. Do I have something crossed maybe?

-hood hinge mount for my hi lift jack
-Headlight replacements
-tremendous mt 31.5/10.5 15s on nice alloy rims
-Everything else is stock... For now

Led dash replacements

Led square lights for 6 free mounting tabs
Led backup lights

Test for 12v from the switch at the relay, with key on, off, switch on, and switch off. Then you'll know where the issue is.

Had not got around to the meter yet. Why would it light at all if that was bad?

You are either getting a sporadic 12v signal to the relay from the switch or a sporadic 12v from your keyed source to the relay.

That's assuming the ground at the relay and light bar are both good.
