Well its under way, I've been working on swapping all the WJ disc brake components over to the 9", I have an information thread here: Ford 9" with WJ disc brakes - MallCrawlin.com Forums

Some pics; backing plate redrilled and test fitted on 9" flange. Going to weld in the old holes as they are so cloes together.

The caliper bracket is flipped in the pics because I have to do a little shaving on the flange to get it to fit correctly.

Oh man I expect to have it together soon, next couple weeks! Snow wheelin's gunna be here soon and my buddies wanna get a trip in before. I've been thinking about throwing down for a set of KM2's in the 35" variety, but thats gunna happen after the axles done.

*edit* and I still forgot to answer your question ha, I'm down to get together and shoot the **** man!

So I'm not going to try to retain the ABS @ the axle shafts for speedo reading, going to come up with another solution. Even if you cut out the axle housing flange to fit the senor I think the larger diameter axle tubes are too big for it.

I trimmed the housing flange to fit the backing plate oriented correctly, I had it flipped backwards in the earlier pics to check the bolt holes.

Here it is. I bolted the bearing retainer up as a guide as it fit perfectly in the bracket. trimmed up:

And where the cutting was needed:

4.56 pinion on the right, 5.43 on the left. I'm lucky, West Coast Differentials (http://www.differentials.com/) is local to me so I get to buy my gears there.

Gears under way, 4.56 ring gear bolted up.

4.56 by Sierra Gear. Yes, they are the cheaper kind but I don't think I'm going to have to worry about it. My front is the same company and its quiet and never had a problem yet.

SNAP. Update time.

I tried to set up the gears yesterday, but got pissed and stopped when I noticed some metal filings had gotten into the gearset and were doing wierd things with the pattern and stuff. Got it all cleaned out, put it all back together with the old shim pack under the pinion support, cranked in the adjusters till I felt like I had a good backlash (comparing to what I remember from the D44), then did a little more to preload a bit. I don't know how to measure or check preload on the 9", so as of right now its just "a little more" on the adjusters once the backlash is set haha.

I like this so I'm about to head over to my brother in laws to first check the backlash, then use his press and race seaters to put my new bearings on the pinion.

My spanner wrench for the adjusters

The pattern I got, contact patch looks massive:

dude you need to go read a book or something. backlash is the play between the pinion and the ring gear. there are certain specs that differ between axles and are measured usually with a dial indicator in .000" thats the jist of it. there is alot more to setting up gears. which is prob why you are paying someone a few hundred bucks to do it . i read randys book like 2987 times then took my time and did mine myself as a local shop wanted like 350 per axle...

Can't wait to see it under there. Going to be sick.

P.S. - I'm still waiting for my aussie locker to show up in the mail.

Haha your aussie ships out when I win the lottery .

Phantom, definately do some reading there are a few tools you have to have to complete a regear and the tolerances on everything are VERY tight. Not impossible for the home mechanic by any means, but experience is nice.

So I got new pinion bearings and races for peace of mind, assembled the pinion and took it to west coast diffs to torque the pinion nut down to crush the crush sleeve and set the pinion preload, came out with around 11 in. lbs which is decent for new bearings. After that I got everything set up again, did a few more patterns with a few variations and got to a pattern I'm happy with. I'm thinking this will be my final pattern as everything is torqued to spec and the drive side is perfect.
