What are you torquing the bolts to? Did you re-use the o-ring or install a new one? How long did you wait for the silicone to cure before adding fluid?

I let silicone dry for 24 hours this time I left out the gasket I tightened the bolts as tight as I could with a 3/8 long ratchet and I replaced the bolts with hex bolts. I read on the Internet to leave the o-ring out and use silicone but to clean off any rust first with a wire wheel.

If you're torquing them that tight, letting it cure for 24, and it's still leaking, something isn't right. Is the cover solid or does it have any rust pinholes in it? Usually a piece from the factory machined for a gasket normally has the best results going back together with a gasket. I clean all surfaces whether I'm going to be using silicone or a gasket, spray the surfaces with brake clean, let dry for a few, apply gasket or silicone, then reassemble.

I did exactly what you said but it still leaks at the seam, how hard would it be to Dana 44 swap it on my 1983 Cherokee wide track

How bad is this leak? I have not personally swapped a Dana 44 into a 83 Cherokee, but have you ever done a project of that size before? Do you have a Dana 44 already?

No I don't have one forget it, the leak is small like it is only wet on the bottom with a drip hanging off it, i'v never seen it leave a spot on the pavement but I park on the dirt most of the time.

Well I was pulling a wood splitter around the yard and looked at the diff looks ok if anything it's just damp on the bottom, no drip, if I just check it every now and then I think it will be fine, what do you think

I don't see a problem with checking it to keep an eye on things. I'd be worried if after a week of driving you needed to add a quart of gear oil
