Believe me. I did it and everyone I tell about it, it works for as well. Cutting the output gets you nowhere because the yoke still bottoms out. shorten the yoke and it works perfect, and doesn't bottom out.

Or, instead of shortening the yoke, couldn't I try to find an internal slip yoke output 242 from a 93 to 95 ZJ? Those would have either a .750" or .840" input. Either input should work as long as the teeth aren't worn. I would feel infinitely more comfortable with the proper .840" input though.

I do like the idea of getting the easy to grab one and then getting a different DS. Two things though: is it normal to not be able to shift the transfer case by hand from the little rectangular at on it and how do you pull a DS? I'm bracing myself for flaming for both those questions....

8mm wrench will remove rear DS from the rear then it slides off the TC and yes you can shift TC by hand

Here is my 98 5.2 with a 96 242, it also has the 98 249 ds. You remove a ds by removing the 4 cap bolts at the rear, it then pulls out. You cut an inch off the very front where it went into your old transfer case, tap the little cap out from the inside of the yoke and your shaft is ready to go.

As far as the rest of the swap, I lowered the crossmember to get easier access to the top bolts, case slides off, switch the switches so the 242 plugs in, slide the 242 back on. It really is a 1 hour job if you have a hoist, maybe 1.5 without. I then hooked my 249 linkage back up and adjusted for all positions. Then removed the Vic, unplugged 2 wires, plugged 2 in and done.

When talking 242 swap on 96 on it really doesnt get easier than this. Just find a 96 or newer 242 and follow directions above.

Remember too, I have a 3 inch lift, and the ds gets closer to the tc as the suspension unloads, this is why I have as much cut off as I do. If I put 2000 lbs in the back, and then lift it on the hoist my ds will never bind.

Do you pull the bolts out of the u joints? I haven't swapped a t case since the 233 on my Jimmy grenaded. I swapped another 233 in. I also don't remember having to mess with the u joints to pull the shafts.

And how easily should it move by hand? I couldn't get it to move yesterday. It would wiggle, but I'm pretty sure the t case was in 2WD. I couldn't get it to move either way. I didn't give it my all, but I did give it some.

You take the 4 u-joint strap bolts out of the rear pinion yoke. For the front shaft there is 4 bolts that go through the u-joint caps into the tc output.

Ugh. I'm going to have to figure it out when I get there. I'm going back to look at it. I'll probably pull a different shaft too. I'm sitting at 3.5" up front and almost 4" in the rear. I don't know if I want to tackle trimming the home and risk having the DS bind because it's too long still.

If you trim then install you just jack it up till the tires leave the ground, as long as it doesn't bottom out your good. If it does just trim a little more. Once you get at it, it really is a simple process.
