What's the easiest way to check the chain? Is it possible to do it with the tcase in? Or would it be easier to go ahead and take it out?

If you know what a loose one feels like you can check it through the drain and re-fill holes. You can replace or inspect the chain with the T-Case under the Jeep, but you will have to split the case like you would for an SYE install.

Okay awesome, I'll try checking it through the drain and refill holes first. Next week I'll start by splitting the case open to see what I can see, then I'll go from there. Thanks! I'll report back with whatever I find out

Broke down the 249

Okay, I pulled my 249 and pulled it all apart. All of the gears check out fine, no cracks or chips anywhere. The chain did seam VERY loose, I assume some of the looseness can be expected with the case apart.



I've been pricing new chains and the cheapest i found is around $100. I also found a 231 a few hours away that the guy only wants $100 for! So I think I'm gonna make a drive next week to pick it up.



The 231 is from a 2000 xj, I'm pretty sure I have the new gear cut on the input shaft so I should be able to swap it in. So in theory this solves my popping problem, if it's still there after I replace the case then I'll be back...

Off topic, but here's a pic of the input shaft from my 249, if anyone see's this, does this look like the new cut or old?

Myusername, THANK YOU for your youtube videos. After several days of searching youtube for a video that sounded similar to mine, i found your first video on this thread. It's exactly what my jeep is doing, only my jeep does it WAY worse. I've got some videos up on my youtube channel https://www.youtube.com/watch?v=wSktbUPFYpI

But i just wanted to say thank you for all the work you put into diagnostics, as now i am not replacing another part until i drop my transfer case and check my chain out. without knowing i'm 999% sure that my transfer case chain is the issue. Now i suppose i will start looking for a 242 or 231 to swap out once it's warmer outside.

I just want to say thank you sincerely for all the posts in this thread, i can't say how much they've helped me out, and i appreciate it.

Hope your jeep is doing well!

Gotta love good ol' jeepforum, good information stays for other people to use. Glad to hear this helped you out man!

My jeeps actually torn apart at the moment, timing cover gasket blew out so I'm replacing it, should be done by tomorrow though!

I will say I love my 231, one of my favorite mods that I've done. If you live anywhere that it snows often I'd look into the 242, but if your like me and live in the south a 231 may be the way to go. If you want you can check out my build thread I've got all the 231 swap info on there.
