I don't have any beam shots but there was basically no more cut off. It looked like a modern halogen light with a clear lens by the time the projector went through the distortion.

I have a buddy with a nice mill. He is going to mill out most of the lens. He then said to buff down with 1500 grit paper to polish it out. It won't have distortion like the one you tried, at least that's what he told me.

That would be nice if it works, I'm not sure that it will since the lens is curved and a mill is flat. the center of the lens is also very thin.

Yah we discussed that too. He said he's going to use a micrometer to measure the lens at several different locations. He can then mill it as large as possible for me. We'll see how large of an area we get. He'll be doing this over the weekend. In the mean time I may just put some lexan lenses on again (clear this time). Picking some up at Home Depot on lunch and will dremel them this week.

the stock lens is not flat. good luck with milling that and having any material left.

'97 zj 5.2, some stuff, some other suff, and some things that even work sometimes.

Yep, we're aware of this. He's using a micrometer to measure the thickness and do mill as much of it as possible. If that's just a rectangle in front of the projector I am completely fine with that. This guys job is milling things for race cars and other precision equipment. I have faith in his abilities and what he has told me.

on jeeps unlimited a guy did a retrofit like 6 years ago or something i found the link long time ago before i knew anything about projectors, hid and such anyways he did exactly what your trying to do except he dremel and sanded here the pics

you need to take the fluting off of essentially the entire bottom 3/4 of the lens to not interfere with the projected light.

i know my horizontal margins get cut off by the housing it's self.

I'm going to throw clear Lexan on there for the time being. Once my buddy finishes the milling work I'll decide to either give that a shot or run the Lexan 'til I find a better method.

Way better then the black housing hahaha. Gives me hope for mine! I should just do the Lexan thing too but I'd rather just wait till I can afford the full crystal light kit on eBay.
