just a tip when you weld the frame back together u might want to make the cuts Z shaped so you get better sheer resistance. you might allredy know tha but if not i'm playing it on the safe side.

you're absolutely right, although instead of "Z"s I'll probably make "<" and ">"s, then cover them with fish plates. The frame cross section is about 1/8" wall and 2-1/2" x 3-7/8". They obviously don't make rectangular tubing in those dimensions. 2.5x4 would be pretty close, but before I go that route i might try to make my own. I have some 10Ga. and i might try bending it into some U shaped channel and welding them together. We will see what i end up doing in the next couple of days.

For the frame extension, you could use some 3"x4" 1/4" wall square...like e_rock did to beef up the area.

I'm also subscribed because I'm building a YJ doing this same exact mod! you are a step or two ahead of me but I dont have a fancy shop to work in ha. I'm chosing to extend the frame at the rear leaf spring mount area (well what used to be where it was, I will have Coil-overs on all four corners) but I chose there because I wanted to have the original stiffness and ridgidity of the frame without cutting it and patching. but I will have enough lift that my tire will stuff into the body before the frame so I dont need to worry about having the wheel arch there, just a bump stop. Your build is coming along awesome though! Looking at yours though I'm not sure If I want almost 15 inches of extension though ha that tub does look super long. I'm thinking around 12 for mine.

Well, it looks like you guys won't be getting any real updates until sometime next week. I decided to go with the 4x3x.25 rec. tubing idea because it seems a lot easier than making my own 2-1/2 X 3-7/8 tube. The problem was that the local metal supply place didn't have any in stock so they had to order it for me and it won't get here until Tuesday.

In other news I'm trying to get my hands on two more daystar 1" lift pucks. Since the cross member that the gas tank attaches to is moving back, I'm going to be making another one to take its place. I emailed Daystar and they got me in contact with one of their suppliers. I figure I'll be able to get a couple of the stock steel tube insert deals from the junk yard.

Also on order are some poison spyder tj unlimited crusher corners I found on clearance at www.4wd.com. They should be here on Monday and will hopefully eliminate the need to patch metal into the wheel wells. They will also hide the seam where the two tub pieces will be joined. I am planning on patching in the TJ fuel filler hole on the panels and cutting them for the stock YJ filler location.


To answer a few things above...

I am a student at Central, and the reason i chose to stretch it to unlimited length was that i would be able to use a factory top. Being able to fit the aftermarket unlimited crusher corners is also a bonus.

Isn't the TJ winshield frame more slanted than the YJ? I think it is 1-2 inches different at the top of the windshield.
